What unplanned downtime is actually costing your floor

$125K–$260K cost per hour of downtime, industry-wide averages

The industry-wide figures on downtime cost are eye-watering, and most shop owners reasonably assume they don't apply — they're not running a plant that size. Fair. But even a small fraction of that number, applied to a real shop, is usually bigger than what gets budgeted for it.

The direct cost is the machine sitting idle plus the labor still on the clock. The cost that's harder to see is what happens downstream: a late changeover on one line pushes every order behind it, and a single hour of unplanned downtime on a bottleneck machine can cost a full day of schedule recovery.

Most unplanned downtime traces back to a small number of repeat causes — the same machine, the same failure mode, the same shift. Maintenance logs usually have this pattern sitting in them already; it just hasn't been pulled together into one place where it's obvious.

The other pattern worth naming: downtime that happens right before or after a shift change is disproportionately expensive, because it's the moment least likely to have someone empowered to make a fast call about it.
